Overview
How Condensation and Tubing Losses Distort Particle Monitoring Data
The sampling line is part of the measurement system

Particles may settle, impact bends, attach to charged surfaces or be scavenged by liquid droplets before reaching the sensor. The displayed result therefore represents the environment and the transport efficiency of probe, tubing and fittings.

Loss depends on particle size, flow, velocity, length, material, bend geometry and orientation. Stable data can still be systematically low.

Condensation adds multiple failure modes

When gas temperature falls below the local dew point, droplets may form, capture particles, restrict flow, retain contamination or reach the instrument. The result may be low, unstable or associated with a flow alarm.

Record temperature, humidity and routing through colder spaces. Visible moisture is a stop condition for investigation under the approved procedure.

Design short, direct and controlled paths

Document length, internal diameter, material, bends, fittings and probe in the as-built record. Avoid unnecessary coils, sharp bends, sags and unsupported changes.

Evaluate changes to tubing or routing before routine use, particularly for critical points and larger particle channels.

Controlled implementation and lifecycle evidence

Where transport loss may affect decisions, use a documented study or manufacturer-supported assessment to establish whether the configuration remains representative for the intended particle sizes and flow.

Before implementation, confirm the current manufacturer documentation, approved site procedures, supplied configuration and applicable regulatory version. Record assumptions, responsibilities, acceptance criteria and change-control triggers so reviewers can distinguish manufacturer capabilities from site decisions. The approved procedure should define data ownership, review frequency, escalation time, investigation interfaces and evidence required before return to routine use.

Troubleshooting should preserve sequence and context. Record the as-found state, each check performed, its result, the reason for the next action and variables deliberately left unchanged. The disappearance of an alarm is not sufficient evidence by itself. The team should demonstrate that the original failure mode is understood or adequately bounded, approved operating conditions are restored and the verification represents the intended operating range.

Training must cover normal and abnormal conditions, interrupted sampling, invalid data, alarms and escalation. Where electronic records are generated, access, time synchronization, buffering, backup, retention and audit-trail review should match intended use and the site data-integrity strategy. Periodic review should combine deviations, recurring alarms, service history, rejected samples and process changes. Trend by instrument, location, alarm type and replaced component to identify common-cause problems hidden in individual work orders.

The investigation record should connect technical evidence with the manufacturing context. Identify the operating area, production phase, open-product exposure, interventions, environmental conditions and other qualified monitoring channels available during the event. Use independent evidence to narrow the affected window, but do not treat correlation as proof of cause. Any repeat test should have a predefined purpose and should not erase the original result. The final conclusion should state which hypotheses were tested, which remain possible, what data limitations exist and how the selected corrective action addresses the identified failure mode. An effectiveness check should later confirm that the event pattern has not returned under comparable operating conditions.

When manufacturer or authorized service support is involved, the site should retain enough technical evidence to explain what was assessed, what changed, which records may be affected and why the equipment or monitoring method remains suitable for regulated use. If uncertainty remains, temporary restrictions, enhanced checks or an alternative qualified instrument may be more appropriate than immediate unrestricted use.
